For those of you that have been through the upgrade process before.... how best is it to handle template upgrades and especially for heavily modified ones? Should I start with the default and redo all my edits or work off my old files and check for any new variables added in the new release?

I generally wind up using a combo of both methods. I'm not going to be upgrading until Si releases his upgrade patch or whatever he's calling it, in a few days. At that point I'll set up sidebyside installs of the new version on all my sites so the sites aren't down while I'm tweaking, twitch the templates into line using the install of the new version, then when the templates are right upgrade.
You can see some of my sites (and why my custom templates aren't simple to tweak) at http://reallyrelevantresults.com, http://panguitch.communityfirstsource.com, and http://findsouthernutah.com.

Check in the new forum.
